If you have free time you could remove the alternator and have them bench test it "not the same machine they use on the car". If it passes then you know its not the alternator.

Normally if the battery is below a certain voltage it wont allow the alternator to kick on? How are the terminals? Ohm test the alternator fuse link yet?

I'll try that in the morning. My isc adjustment screw/spring is dam near all the way in just to get the idle up.

If he makes the stud bottom out, wouldnt that block the cooling jacket.

Stock muffler isnt going to make a difference. No reason to change a part that isnt needed. I run 2.5" from the turbo to the factory muffler "one piece".
