Intercooler Install

After I reassembled most of my motor yesterday i started my IC install. I dont have the turbo yet but i relocated the oil cooler and today im going to make some brackets to mount the ic. Im not sure if it will be the factory location but i wanted the bottom edge of the IC not to go below my air dam. Its ashame because most of the IC isnt going to see much fresh air but im going to tilt it as much as i can and stick it as far down as possible to help out.

 

Here are the first round of pictures, moving the oil cooler.

 

The oil cooler is now located behind that brace that goes from the hood release mechanism down to the bottom of the core support brace

It will get reduced airflow but i dont think it will be a problem. I dont think this will work on a car that is still running ac but im not sure.

I ran the lines in front of the brace and mounted the cooler at an angle using some spacers i machined and a small offset bracket i found for the bottom. The bottom bracket is basically a Z with a nut welded on one side(factory mitsu piece from something).

Up top i took some aluminum round stock and made spacers that were 2.25" long. One of them is just a passing hole because i had one long bolt but the other is tapped on both ends. either way works fine

You can see here the oil cooler strap bolts back to the support. I ran a long bolt through the back side of the brace in the factory location for the oil cooler mount and put a nut on it. Im going to put a small spacer in there to keep the line away from the brace just in case there are any vibration/rubbing issues.

The last little thing to do was bend the lines into submission. It wasnt hard to do at all but you have to be easy with them because you dont want to kink the lines. I tried using a brake line bender but it just didnt work so I did it with my hands a little bit at a time. I wanted the lines to go back through the sheet metal without rubbing so i made the first bend sharper so the lines were heading back toward the radiator and then bent them out a bit more towards the front of the car until they lines up with the cooler. I also had to bend the lines so they matched up with the fittings because the cooler was now tilted about 15degrees. If your fittings dont start threading in easily dont force them!! rebend your lines until they do. This way left just enough room for the IC inlet and outlet for the location i am mounting it.

I got the ic mounted a little while ago but im going to have to figure a few things out now. I need to make a new bracket to hold the license plate because it did a number on the bumper and i really dont want to put it back there(but i may). Im not sure exactly where i put the IC in relation to the factory install but i have to figure out IC piping now. I have the factory pipes. After i get all this straight im going to reinstall the metal skid plate hoping that it will help push more air through the ic/radiator area rather than letting it go under the car.

its a nice tight fit. I think i used all the available space i could to get the IC the most surface area/airflow without it being the lowest point on the car. I may need to modify the oil cooler lines a bit depending on where i run the IC pipes.

well yes and no:)

 

It did close fine but the latch did contact the mounting face of the oil cooler. I could have flipped it around 180 so the cooler was offset away from brace and added a thin washer and it would have been enough but i opted to make longer spacers. I took the upper spacers out to 4.5" from 2.25" so this puts the cooler parallel to the radiator. I just bent the bottom tab accordingly.

i realized why i was having so much trouble figuring out how the factory piping went. im missing a piece. The piece that goes from the turbo to the hard pipe that passes by the air can. also one of the joints is too short for the location of the IC. No biggie, i just have to get some hose thats a few inches longer. Everything bolted in except i had to remove the lower coolant overflow tank flange. I drilled out the spot welds so i could use the bracket again if i needed it. i moved the coolant overflow right next to the drivers side headlight. everything else was pretty straight forward. ill update the pics later tonight when i can upload the pics from my other computer.

i know its alot of pics but i havent seen very detailed pics on intercooler installs on a flatty so hopefully this will help someone in the future.

you left the oil cooler in the stock location? I dont think it will fit how i mounted the IC and i know the lines would have been an issue for sure. I think your ic is mounted a bit lower than mine and in front of your air dam isnt it? i looked for the pics but couldnt find them, heck i couldnt find a stock IC pic on the site anywhere:)

yea i had to do some hand bending of the stock lines and used all the factory stuff

 

the airdam problems fixed had to notch it abit bit it works fine

yeah your ic is much lower than where i mounted mine. you can tell by the frame rail.

 

you can see in this pic mine is probably 3" higher than yours and from the pic it looks like your oil cooler is right on top of the ic right?

if you just reverse your brackets it would drop it down just like the factory had it. and yes the cooler in barely above the intercooler

if i reverse my brackets the IC would be lower than the air dam though and thats what i was trying to avoid. Instead the bottom of the IC is even with the bottom of the air dam but its at more of an angle than the stock one hoping to get more surface area behind the opening in the air dam.:)

got my turbo in and i installed it today and found another problem. the non IC wastegate actuator isnt the same bolt pattern as the ic actuator. so far no other problems though. im tempted to throw the stock brakes back on so i can take it for a test drive:)

Looks good!! Intercooling power FTW.

 

On an 86 install I did, I just bent the bracket off the oil cooler, flipped it around and bolted it in nearly the same place as it had been before, even resused the bolts. The only custom part needed was the intercooler mounts, however, they are reversed compared to yours. I just copied what my widebody looked like, which came with fairly low intercoolers.

i went and looked at it again and there is probably 3" overlap where the top of the ic and the bottom of the oil cooler would hit where i have it if the oil cooler was in the factory location. Take that down to 2" if i cut that bracket off the bottom you are talking about.

It would be nice to have the ic lower if I had a larger opening air dam like the ones on the 85.5, if i only knew where to find one ;)

i always thought the airdams on flatty's were the same besides 83's. sorry thats the best pic of my car got a video of it beating a wide with a 16g :hmm3grin2orange:

you can see the 85.5 opening on the air dam is larger and it has the two additional opening on the sides like the wide bodies. Also the face is pushed back farther.

went out and drove the car for the first time since the IC install and so far im not super impressed. I went for a short spin up the street and the car was running like utter crap. Pulled back to my garage and remembered i only set my timing by feel so i could start the car and i actually left the nut loose. Also noticed i forgot to tighten one of the radiator hose clamps. Got the timing light out and set the timing and went back out. It ran much better but i kept hitting the fuel cut. Not only did i have the actuator line on the 10.5psi side I also had the wastegate arm tight. I loosened the waste gate arm and put the line on the 7.5psi side. Back out, still hitting the cut when the gauge was getting over 7psi.

 

It definately spools slower than before. Hopefully i have everything adjusted right now but the waste gate arm seems to be off. When the actuator is just sitting there not attached to the waste gate arm it sits off to the side. It almost feels like i have to put it in a bind to get it on the waste gate arm.

 

im going to go drive it again with the new adjustments and see how things have changed.

 

 

Anyone have a before/after seat of the pants dyno test?

i'm with you. my butt dyno said no gain and noticed alot slower spool up time.

 

the fuel cut on mine did the same thing after the IC install. it was never at a certain psi it would kick in anywhere from 5psi all the way up to 15psi on a autometer gauge. the fuel cut came into play more with the IC installed then with it not installed.

thats very odd. I figured i would feel 10-15hp difference at the same psi but my boost doesnt seem to build as much in 1st and i can max out in 2nd no problem but keep hitting the cut.

 

 

i never hit max boost in 1st i always ran out of rpms with the gear 1st has. 2nd thru 5th aren't a problem with getting max boost. i could never figure out the fuel cut issue between non IC and IC'd. the only difference i noticed after the IC install was the car felt alot weaker but seemed to accelerate faster but not by much.

went out and drove it again, its breaking up at 6psi now. It was definitely faster before the IC went on. I played around with different timing settings from 8btdc to 12btdc.

 

im thinking about putting my non ic compressor housing back on and seeing how it runs and making sure its not an issue with the turbo. it revs fine, runs smooth but it just seems to buck when it hits full boost. crazy!

 

and to top things off i think my knock is still there. im going to drain the oil in a little bit and see what i find.
